The chances of him appearing as anything other the artifical chaos are zero to none. But if he were to show up again how would you include him into the story without it seeming forced?

I really loved Chaos, he is an absolutely amazing and original character.
As to the plot inclusion, Chaos would re-appear to join forces with Sonic to defeat a larger threat, seeing as Chaos became neutral and was sent to paradise with Tikal. No Robotnik-Sonic FTW, forced team up, played out story. Chaos-Sonic. It's not as cliche, and more unexpected. A neutral and heroic force joining together is a more of an oddity than Evil-Hero (Robotnik-Sonic).

That's pretty much it for ideas then. Just re-appear and help Sonic out of the blue.
Sorry, I'm just really trying to get a good idea of how it could work without seeming forced.
